Compressed Air Monitoring Retrofits
A monitoring retrofit begins with the machines that already exist in your hall. Rather than replace compressors, we add pressure transmitters at the receiver outlet, flow meters on the main header, dew point sensors after the dryers and current transformers on each motor. Those signals are brought back to a local junction box and then into the wider control network so that every reading has a destination.
The retrofit is designed around a plant that cannot stop for a week of shutdown. Sensors are installed on isolation valves and weld bosses during planned windows, wiring is routed and supported to survive vibration, and the panel is built to match the available space rather than demanding a new electrical room. When the work is complete the site can finally answer basic questions: how much air is being produced, how much is being consumed, where the pressure is actually dropping, and how hard each motor is working over a real shift.
The measurable result is a baseline. Once the baseline exists, leaks become a quantified number, load sharing between machines can be improved, and any later capital decision rests on evidence from your own plant instead of on a supplier estimate.
PLC Control Panel Builds
Our panel shop fabricates control enclosures for compressor sequencing, dryer control, boiler plant, pump houses and general machine interfaces. Each panel is engineered to a defined I/O schedule, wired to a documented terminal layout, and bench-tested under power before it is shipped. We build around mainstream programmable controllers so that your maintenance electricians are not locked out of the program, and we archive the final logic with the rest of the handover package.
Panel design accounts for the realities of an industrial environment: adequate heat dissipation, separation of power and signal wiring, surge protection on incoming supplies, labelled ferrules on every core, and a physical layout that leaves room for the next addition. Because we also write the software, the panel and the program are developed together rather than stitched together on site.
The build is only half the value. The other half is the discipline we apply to testing. Point to point verification, simulated inputs, alarm path checks and a full functional test are recorded against the I/O schedule, so commissioning on site is a confirmation exercise rather than a debugging exercise.
Flow and Pressure Telemetry
Telemetry is the layer that moves plant data from the machine room to the people who need it. We design the network topology, select the communications hardware, and configure the data paths so that live readings from the compressor hall reach a supervisory system, a plant historian or a remote maintenance team without fragile cable runs and undocumented switches.
Depending on the site we deploy industrial Ethernet, serial gateways or wireless links where cabling is impractical. Every device is addressed and labelled, every data path is documented, and the whole system is built so that a single failure does not silently stop the flow of information. We treat the telemetry backbone as critical infrastructure, because the dashboards, alarms and maintenance systems all depend on it.
Good telemetry changes behaviour. When trending is available, blocked filters, drifting set points and slowly developing leaks show up as patterns long before they become failures. A plant that can see its own trends fixes problems earlier, spends less on emergency call outs, and gets measurably more useful work out of every unit of electricity it buys.
Energy Recovery Integrations
Compression generates heat as a by-product, and in many plants that heat is rejected to atmosphere through roof mounted coolers. An energy recovery integration captures a controlled portion of that heat and puts it to work in process heating, wash water or space heating, while always safeguarding the compressor itself. Recovery is never allowed to compromise lubrication, discharge temperature or machine reliability.
We integrate the heat exchanger, the circulation pumps, the control valves and the safety interlocks into the same control platform as the rest of the hall. The control narrative defines when recovery is permitted, how it backs off under high ambient conditions, and how it fails safe if a pump or a valve misbehaves. Set points are tuned after commissioning so that the recovered energy is genuinely useful rather than merely available.
Because recovery interacts with the machines that produce it, we only offer this service where the monitoring layer is already in place. The telemetry tells us, and your team, exactly what the compressor is doing while heat is being drawn off it, which is the only honest way to run a recovery system safely over the long term.
Maintenance Scheduling Systems
Most maintenance failures in a compressor room are failures of scheduling, not of hardware. Filters run long past their pressure drop limit, separators are drained by hand when someone remembers, and dryer media is replaced on a fixed interval that suits the calendar rather than the machine. We replace the calendar with a system driven by runtime hours and live condition signals.
The scheduling system watches the same data that feeds the dashboards and converts it into a work queue with clear priorities. Each task carries the reason it was generated, the evidence behind it, and the parts it needs. A small maintenance team can then clear the queue in order of real risk rather than working through a pen and paper list that was written a year ago and never revised.
We configure the system around your staffing, not around an idealised version of it. If there is one person and three machines, the system says so and prioritises accordingly. When the scheduling layer works, emergency breakdowns become rare events instead of routine ones, and the plant budget stops being hijacked by unplanned repairs.
SCADA Dashboards and Alarms
The final layer is what the operator actually sees. We build supervisory dashboards that present the whole compressor hall on a single screen: machine status, header pressure, flow, dew point, recovery state and the active alarm list. Screens are designed around the questions a shift supervisor asks every hour, so the important information is read in seconds rather than hunted for across five pages.
Alarm design receives as much attention as graphics. We distinguish between events that require immediate action and those that simply need a note in the log, we set sensible deadbands and delays to prevent nuisance trips, and we route notifications to the right people at the right time. An alarm system that cries wolf is worse than no alarm system at all, so we tune ruthlessly.
Dashboards are also a management tool. Historical reports show how the plant performed across a month or a season, which supports energy reporting, maintenance planning and any future efficiency project. Together with the other five services, the dashboard closes the loop between what the hall is doing and what the business decides to do next.
